Additive Manufacturing
Ultrasonic Quality Verification for 3D-Printed Metal Components
Metal additive manufacturing (AM) enables production of complex geometries with performance advantages over conventional manufacturing, but introduces unique defect types including lack-of-fusion porosity, keyhole pores, unmelted powder particles, and anisotropic microstructures that affect mechanical properties. Ultrasonic testing is increasingly adopted as the primary non-destructive method for qualifying AM parts for aerospace, medical, and energy applications where certification requires volumetric defect assessment. CCNDT provides ultrasonic inspection solutions adapted to the unique characteristics of additively manufactured metal components.
Porosity & Lack-of-Fusion Detection
Process parameter deviations in powder bed fusion and directed energy deposition can produce lack-of-fusion voids, keyhole porosity, and gas entrapment that compromise fatigue strength and ductility. Ultrasonic C-scan and pulse-echo techniques detect and quantify these volumetric defects throughout the build volume. The irregular morphology and orientation-dependent detectability of AM defects require customized inspection protocols with multi-angle scanning and frequency optimization.
- Lack-of-fusion and keyhole porosity detection in PBF and DED builds
- Quantitative porosity assessment correlated with CT validation data
- Multi-angle scanning strategies for orientation-sensitive AM defects
- Build parameter feedback loop supporting process optimization
Interlayer Bond & Microstructure Assessment
Layer-by-layer deposition creates inherent anisotropy with potential weak interlayer boundaries, especially in processes with incomplete remelting between passes. Ultrasonic velocity and attenuation measurements provide indirect assessment of interlayer bond quality and grain structure orientation. Backscatter analysis reveals microstructural variations related to thermal history, enabling identification of regions with abnormal grain growth or phase transformation that may affect mechanical performance.
- Interlayer bond quality assessment via ultrasonic velocity measurement
- Grain structure orientation mapping through anisotropic wave propagation analysis
- Backscatter-based microstructural variation detection
- Correlation of ultrasonic signatures with mechanical test results
Complex Geometry Inspection Adaptation
AM parts frequently feature organic shapes, internal channels, lattice structures, and topology-optimized geometries that challenge conventional ultrasonic inspection approaches. Conformal scanning with flexible probe arrays, immersion testing with 5-axis positioning, and phased array electronic beam steering enable adequate coverage of complex AM part surfaces. CCNDT's configurable inspection platforms accommodate the geometric diversity of AM production, from small medical implants to large aerospace brackets.
- 5-axis immersion scanning for organic-shape AM components
- Phased array electronic beam steering for internal channel inspection
- Conformal probe adaptation for topology-optimized surfaces
- Inspection protocol development aligned with emerging AM NDT standards
